So i fitted a blanking EGR plate to my 09 Focus 1.6tdci 109bhp with 65,000 miles and the engine light came on showing (P042F Blocked or stuck EGR Valve) and the car lost power so i removed the plate and bought a D900 OBD reader to reset the codes. The engine light came on again after 3 or 4 miles so i removed the egr valve, and cleaned with Ford Fusion owners have reported 26 problems related to gas recirculation valve (egr valve) (under the engine and engine cooling category). The most recently reported issues are listed below. Also please check out the statistics and reliability analysis of Ford Fusion based on all problems reported for the Fusion. This could well be the issue with this car with the very slight tapping when it's warm, the engine won't be running at optimal temp which could cause it to run a tad noisier. I'll see if it's the cause of this one too. If not, it could simply be the injectors as you've said.
Replacement: EGR valve – FORD FUSION (JU_). Do not use excessive force when removing the part as this may damage it. Step 4. Clean the EGR valve. Use all-purpose cleaning spray. Step 5. Detach the EGR valve connector. Step 6. Remove the EGR valve hose clamp.

helpful hint for faulty EGR valve. My 2003 TDCi EGR Valve gave up on me today. Called out the AA and they where brill on diagnosing the fault. First disconnect the silver pipe which connects to the plastic inlet manifold, you can do this by releasing the clip which goes round the pipe.
